A chemical company using process waste gas as a fuel source which help reduce their natural gas consumption by a million BTUs and also reduce emissions by 30%.&lt;/p&gt;
&lt;p&gt;A petrochemical company achieving a 35% reduction in energy consumption and achieving payback within two months within their distillation units. A pulp and paper company who achieved boiler efficiency improvements in excess of 3%, providing payback within 24 months and beating their own initial expectations.&lt;/p&gt;
&lt;p&gt;An aromatics plant that delivered savings of &amp;euro;2.1 million within their distillation unit. &lt;p&gt;Taking the same concept to Industrial applications where autonomous control technology has bought major benefits in increased operational performance, its then surprising why so many plants still &amp;#39;drive&amp;#39; in manual......and that&amp;#39;s part of the puzzle we as automation experts keep looking to solve.&lt;/p&gt;

&lt;p&gt;&lt;span style="font-size:inherit;"&gt;So, when a few years ago our team were presented with an opportunity to work with an international steel manufacturer to tackle a combination of challenges for a site that generates in excess of 60MW of power we were given the following objectives to improve the performance of the industrial power plant;&lt;/span&gt;&lt;/p&gt;
&lt;ul&gt;
&lt;li&gt;&lt;span style="font-size:150%;"&gt;Create a Plant with a Safe Operating Platform&lt;/span&gt;&lt;/li&gt;
&lt;li&gt;&lt;span style="font-size:150%;"&gt;Optimize the use of indigenous Fuels&lt;/span&gt;&lt;/li&gt;
&lt;li&gt;&lt;span style="font-size:150%;"&gt;Maximize Electrical Generation Output&lt;/span&gt;&lt;/li&gt;
&lt;li&gt;&lt;span style="font-size:150%;"&gt;Minimize CO2 Emissions&amp;nbsp;&lt;/span&gt;&lt;/li&gt;
&lt;/ul&gt;
&lt;p&gt;The Industrial power plant comprised 7 Boilers, 4 fuels per boiler, Multiple burners, 6 Steam turbines and Multiple steam headers.&amp;nbsp;&lt;/p&gt;

&lt;p&gt;So when it was time to get some of our team together to better understand the challenges we faced, we enlisted the expertise of our Senior Industrial Energy Consultant, Scott Pettigrew to determine how to address each of the challenges using his decades of expertise and experience from similar projects. Bringing together teams from across our organisation with a blend of skills was key and ably supported by Stuart Chisholm, one of senior proposal managers to pull together a comprehensive proposal for our customer.&amp;nbsp;&lt;/p&gt;

&lt;p&gt;Removing complexity from the outset by considering a holistic approach taking into account the design, engineering and graphical interface is an important goal for system designers, engineers and operators. Managing the design and engineering from an operators perspective and working back to determine the most appropriate design is critical.&lt;/p&gt;
&lt;p&gt;The irony for operators of safety systems is in them being rarely used. Only if and when circumstances prevail will the system need to be interrogated and this is one reason why operators should be able to navigate around the system quickly and effectively.&lt;/p&gt;

Scheduled supply cuts took place almost once every two days on average in the first half of 2015. &lt;p&gt;Fuel consumption and costs are driven higher in industrial combustion processes when &lt;strong&gt;thermal efficiency is poor&lt;/strong&gt; and when expensive fuels are used to a greater degree than necessary.&amp;nbsp;&lt;/p&gt;
&lt;p&gt;This can be due to the fact that combustion operations are made difficult because of normal load swings from product mix and production rate changes, by unit fouling, and because of emissions constraints.&amp;nbsp;Additional challenges occur due to the fact that many boilers, heaters, and furnaces are fired with lower cost waste and off-gas fuels that vary in supply and in Btu per volume.&amp;nbsp;&lt;/p&gt;
&lt;p&gt;Industrial sites look to maximize the use of waste and off-gas fuel supplies, but the variability and handling difficulties associated with these Btu sources make it a challenge.&amp;nbsp;&lt;/p&gt;
&lt;p&gt;Lowering combustion fuel costs and overall consumption requires a focus on thermal efficiency, but the greater opportunity for an industrial site is typically to maximize the use of lower cost waste and alternative fuel sources.&amp;nbsp;&lt;/p&gt;
&lt;p&gt;Many industrial facilities produce and/or have access to some type of low cost Btu source that can be utilized in boilers, heaters, and furnaces.&amp;nbsp; Examples include biomass (waste wood), refinery off-gases, blast furnace gas, coke oven gas, excess hydrogen, tyre derived fuel, and petcoke.&amp;nbsp;&lt;/p&gt;
&lt;p&gt;When the use of these fuels is successfully maximized, fuel costs are reduced dramatically.&lt;/p&gt;

&lt;p&gt;The purpose of boiler control is to achieve safe and reliable operation and optimized performance with respect to output, operational cost, and by-product emissions. His article emphasizes how the foundation of optimal control rests in the quality of measurement and actuation field devices as shown in Figure 1 below. The four keys of boiler control are drum level, fuel flow, air flow, and flue gas oxygen (O&lt;sub&gt;2&lt;/sub&gt;).&lt;/p&gt;
&lt;p&gt;&lt;a href="https://emersonexchange365.com/cfs-file/__key/communityserver-discussions-components-files/120/combustion.jpg"&gt;&lt;img src="https://emersonexchange365.com/resized-image/__size/320x240/__key/communityserver-discussions-components-files/120/combustion.jpg" alt=" " /&gt;&lt;/a&gt;&lt;/p&gt;
&lt;p&gt;Flue gas O&lt;sub&gt;2&lt;/sub&gt; measurement was suggested to be the most critical parameter for maintaining boiler safety, maximizing thermal efficiency, and minimizing emissions. With insufficient combustion air, indicated by low O&lt;sub&gt;2&lt;/sub&gt;, incomplete combustion can occur and generate hazardous air pollutants and fuel conversion efficiency losses. On the other hand, excess combustion air, indicated by high O&lt;sub&gt;2&lt;/sub&gt;, reduces thermal efficiency, can limit output and increase emissions of nitrogen oxides pollutants. Non-optimal O&lt;sub&gt;2&lt;/sub&gt; operation can also increase fouling and slagging, corrosion, erosion, thermal degradation, and other boiler reliability and availability losses.&lt;/p&gt;
&lt;p&gt;An accurate and fast response time O&lt;sub&gt;2&lt;/sub&gt; measurement is ideal to support optimal combustion control. The industry standard O&lt;sub&gt;2&lt;/sub&gt; measurement technique is with a zirconia oxide (ZrO&lt;sub&gt;2&lt;/sub&gt;) sensor. O&lt;sub&gt;2 &lt;/sub&gt;sensors are housed in probes that can be inserted directly into high-temperature flue gas to provide a continuous and near instantaneous response to flue gas conditions. These probes are called in situ combustion O&lt;sub&gt;2&lt;/sub&gt; probes. Probes should be located close to the furnace exit to improve response time and, for induced draft boilers, to avoid air in-leakage that can occur at duct joints, air preheaters, air pollution control devices, and fans.&lt;/p&gt;
&lt;p&gt;&lt;a href="https://emersonexchange365.com/cfs-file/__key/communityserver-discussions-components-files/120/combustiono2.jpg"&gt;&lt;img src="https://emersonexchange365.com/resized-image/__size/320x240/__key/communityserver-discussions-components-files/120/combustiono2.jpg" alt=" " /&gt;&lt;/a&gt;&lt;/p&gt;
&lt;p&gt;The O&lt;sub&gt;2 &lt;/sub&gt;probe location is selected to measure a representative average O&lt;sub&gt;2 &lt;/sub&gt;level exiting the furnace. Due to stratification of fuel and air within a burner and from burner to burner, a single measurement may not always provide adequate indication of the average furnace exit O&lt;sub&gt;2 &lt;/sub&gt;levels. (See Figure 2) In highly stratified multi-burner facilities, multiple O&lt;sub&gt;2 &lt;/sub&gt;probes can be used. Some large power generation boilers may have 20-24 O&lt;sub&gt;2 &lt;/sub&gt;probes per boiler. However, on a single-burner industrial or commercial boiler, one O&lt;sub&gt;2 &lt;/sub&gt;sensor may be sufficient as long as burner stratification is not an issue. Best practice however is to install a redundant O&lt;sub&gt;2&lt;/sub&gt;, especially when O&lt;sub&gt;2&lt;/sub&gt; measurement is used to &amp;ldquo;trip&amp;rdquo; or shutdown the boiler.&lt;/p&gt;
&lt;p&gt;With the importance of the flue gas O&lt;sub&gt;2&lt;/sub&gt; measurement, O&lt;sub&gt;2&lt;/sub&gt; probe reliability and accuracy is critical. Emerson&amp;rsquo;s Rosemount in situ O&lt;sub&gt;2&lt;/sub&gt; probes have set the standard in reliability and today&amp;rsquo;s products feature automatic calibration and other diagnostics to ensure reliability and accuracy for optimal boiler combustion control. Abqaiq is the main oil processing center for Arabian Extra Light (AXL) and Arabian Light (AL) crude oils and produces natural gas liquids (NGL) as a bi-product for Saudi Aramco&amp;rsquo;s daily oil processing activities.&lt;/p&gt;
&lt;p&gt;To support both the oil and gas plants, Abqaiq Plants produce their own electrical power, steam, instrument air, and water.&amp;nbsp;&lt;br /&gt;&lt;br /&gt;So when it came down to the ensuring a trouble free migration for the facilities Industrial Boilers the Industrial Energy team complemented the project&amp;#39;s project team.
